Small mistakes can have significant consequences

Barcode and artwork issues

A barcode may look correct on artwork, but if it is positioned too close to a fold, perforation, attachment point or packaging element, it can be difficult to scan in a live environment.

Identifying this during artwork review is relatively straightforward. Discovering it once thousands of cards have been produced is a very different problem.

Data and personalisation errors

Names, numbers, barcodes, PINs, QR codes and unique identifiers all need to be accurate, correctly formatted and matched to the right card, carrier or fulfilment pack.

Without appropriate data validation, cards can be personalised incorrectly, customers may receive the wrong card, activation issues can occur and data protection concerns may arise.

Security Vulnerabilities

Security also needs to be considered early. Gift card fraud continues to evolve, and seemingly simple design or packaging choices can create opportunities for tampering, barcode replacement or theft.

Exposed barcodes, unsuitable carriers or packaging that can be opened and resealed may introduce unnecessary risk if they are not considered as part of the original specification.

Fulfilment & Packaging errors

The way cards are packed, stored and distributed can also create unnecessary cost and complexity.

Over-specified packaging, inefficient distribution routes, additional handling steps or storage challenges can all make a programme more expensive than it needs to be.

Why problems are often missed

Most organisations do not manufacture cards every day. A marketing team may launch a gift card programme only every few years, while procurement teams may review card suppliers only occasionally.

High-volume programmes can also involve multiple stakeholders, including designers, brand teams, technology providers, manufacturers, fulfilment providers, distribution partners and operational teams.

Each naturally focuses on their own area of responsibility. The challenge is ensuring somebody considers how all those individual decisions work together.

As a result, the greatest risks often arise not because someone has made an obvious mistake, but because an issue only becomes apparent when artwork, data, print, packaging, security, fulfilment and distribution are considered as a complete programme.

Problems identified before production are usually much easier to resolve. An artwork adjustment, data file correction, carrier change or fulfilment review can often be managed efficiently when identified early.

Once cards have been printed, packed, shipped or launched, the same issue can result in:
